ZAP Engineering expandable cryogenic gas processing plant — Texas

Onshore Oil & Gas Midstream

Expandable Cryogenic Gas Processing Plant

Detailed engineering for a new cryogenic gas processing plant in West Texas, designed for future expansion from 200 to 600 MMSCFD.

Project Overview

ZAP was engaged by a midstream company to provide detailed engineering project delivery for a new greenfield cryogenic gas processing plant in West Texas. Designed for an initial throughput of 200 MMSCFD with infrastructure sized to support future expansion to 600 MMSCFD, the facility processes rich natural gas to produce pipeline-quality residue gas, NGL, and RVP condensate products.

Gas Treating & Cryogenic NGL Recovery

The facility includes a high-pressure slug catcher, amine and TEG gas treating systems for removal of acid gas and water, molecular sieve dehydration, and a Recycle Split Vapor cryogenic NGL extraction unit with integral refrigeration compression. A nitrogen rejection unit removes inert content to meet pipeline specifications, and residue gas is delivered to pipeline via high-pressure reciprocating compressors.

Liquids Stabilization & Emissions Control

Stabilized NGL and condensate products are handled through a two-tower stabilizer system, with condensate sent to atmospheric storage and truck loadout. Emissions management is addressed through a thermal oxidizer, tank-mounted enclosed combustor, and a main process flare system designed using fire circle analysis per API standards.

Control System Architecture & Expansion-Ready Design

The facility control architecture integrates a distributed PLC-based process control system with a standalone safety control system and hardwired emergency shutdown. ZAP’s scope spanned the complete process train from inlet separation and gas treating through cryogenic NGL recovery, residue compression, and product delivery, with infrastructure sized to accommodate the plant’s planned growth to 600 MMSCFD.
