Safety Instrumented System for a Cryogenic Gas Plant

Design, procurement, and installation of a standalone safety instrumented system for a new cryogenic natural gas processing and NGL recovery facility in Texas.

Project Overview

ZAP was engaged by a major midstream operator to deliver a new natural gas processing and NGL recovery facility on an EPC basis, with ZAP’s scope encompassing the facility’s safety instrumented system from design and specification through procurement, programming, and installation. The safety system was executed as a standalone, PLC-based safety control system, independent of the basic process control system and served by dedicated field I/O with separate cabling, conduit, and junction boxes.

Three-Layer Protective Architecture

A distinct flame and gas detection system provided a third protective layer beyond the safety control system and basic process control system, with all interface points formally defined. Inputs from gas detection and manual shutdown stations drove isolation valves and rotating equipment through a hardwired shutdown permissive, while cause-and-effect documentation defined every setpoint and action across the full process train.

Physically Segregated Design for Maintenance & Testing

The result was a clearly documented, physically segregated protective architecture spanning the complete process train, with defined interfaces supporting ongoing maintenance and periodic testing. The project demonstrates ZAP’s capability to design, procure, and install standalone safety instrumented systems as part of a full EPC natural gas processing facility delivery.
