Project Overview

ZAP was engaged by a specialty minerals producer to provide engineering design for a new, greenfield potassium sulfate (SUPO) recovery plant at an existing trona processing facility in California. The project revives potassium sulfate production dormant for nearly three decades, using a newly developed process to recover the product from an existing mixed sulfate byproduct stream and bringing a previously stranded product line back into production.

Multi-Stage Potassium Sulfate Recovery Process

The process design includes a multi-stage treatment train beginning with dissolution of the mixed sulfate feed, followed by particulate filtration, cryogenic co-crystallization using glycol-cooled heat exchangers operating near freezing temperatures, and flotation separation to selectively recover potassium sulfate crystals from salt. Parallel dewatering centrifuge circuits process both product streams and recovered potassium sulfate is dried in a steam-heated fluid bed dryer to achieve final product moisture specifications below 0.10%.

Integration With Existing Site Infrastructure

The SUPO recovery plant ties into existing site infrastructure, including the host facility’s centrifuges, an ammonia refrigeration system for centrate condensing, and existing liquor handling tanks. Careful thermal management and insulation were addressed throughout the design to maintain process temperatures near freezing while interfacing with the surrounding facility systems. The design reflects ZAP’s capability to execute complex, multi-unit mineral processing facility designs that integrate new process technology with an existing operating site.
