Project Overview

ZAP provided detailed instrumentation and controls engineering to modernize a natural gas processing plant in Utah for a major upstream operator. The project replaced the facility’s aging pneumatic control system with a PLC-based architecture and automated NGL truck loadout operations, addressing prior capacity reduction while improving throughput and operational efficiency.

PLC-Based Controls System Replacement

ZAP developed the instrumentation design basis, updated P&IDs, and produced IFC drawing packages to guide the plant’s transition from a pneumatic control system to a modern PLC-based architecture. The controls design package included control system architecture, control philosophy, instrument index, I/O lists, instrument data sheets, junction box wiring, controls narrative, and cable schedule. Deliverables were issued through IFR, IFB, and IFC phases with client review incorporated at each stage. ZAP also provided engineering support for instrument power distribution and cable tray design throughout the facility.

Automated NGL Truck Loadout System

ZAP redesigned the facility’s single-meter, operator-attended truck loadout configuration into a self-sufficient, automated terminal for propane, butane, and gasoline products, integrating a Terminal Accounting and Terminal Management System to allow loading activities to proceed without continuous operator involvement. ZAP developed bid packages and specifications covering instrumentation, PLC hardware, PLC programming, and truck loadout automation, supporting the transition from manual to automated terminal operations.
