Front-end engineering and design and cost estimating for a greenfield Portland cement manufacturing plant in Nevada.

Project Overview

ZAP was engaged by a Portland cement producer to provide Front-End Engineering & Design (FEED) and Total Installed Cost (TIC) estimating for a greenfield cement manufacturing plant in Nevada, designed to supply Portland cement to regional infrastructure and West Coast markets by truck and rail.

Raw Material Handling & Pyroprocessing

Mined limestone is crushed and conveyed via overland conveyor to a storage dome with a circular stacker-reclaimer, while additives are received and stored in a longitudinal building with its own stacker-reclaimer. The raw mix feeds a vertical raw grinding mill discharging to a raw meal silo, after which pyroprocessing uses a five-stage cyclone preheater and a natural-gas-fired rotary kiln with a low-NOx burner to produce clinker, followed by a clinker cooler and pan conveyor feeding four large clinker storage silos.

Finish Grinding & Product Loadout

The finish mill area uses two vertical cement mills capable of producing multiple cement types, with finished cement pneumatically conveyed to twelve storage silos split between rail and truck loadout to serve regional infrastructure and West Coast markets.

FEED Scope & Electrical Systems

ZAP’s role encompassed developing the design basis, process flow diagrams and piping and instrumentation diagrams, a plant-wide equipment numbering scheme, equipment specification and sourcing, and the delineation of scope tie-points between major equipment packages, along with all supporting foundations, structural steel, utilities, HVAC, and the complete electrical system from a 13.8-kilovolt utility service through medium- and low-voltage distribution to a Rockwell Allen-Bradley control system.
